From concept to plastic prototyping and production, shaped by your input

Practical guidance from experienced recycled plastic manufacturers

An idea can start as a sketch, a sample part, or an early concept. From there, the design is developed with you into something that can be moulded, repeated and manufactured reliably.

The process includes design reviews, CAD development, prototyping and production testing, helping identify issues early while changes are still straightforward and cost-effective.

From the first conversation, the brief is carefully reviewed and technical questions worked through before decisions are locked in. Working directly with a manufacturer in New Zealand makes communication simpler, keeps projects moving and makes changes easier to manage if requirements shift.

Plastic Product Design & Development Overview:

Recycled plastic manufacturers offering plastic prototyping and production, custom plastic products manufacturers for injection moulding
  • CAD design development for injection moulding ready parts and tools
  • Design reviews and sign-off checkpoints during development planning
  • Material selection advice including food grade plastics where required
  • Colour matching and finish selection for moulded plastic components
  • Prototype samples in agreed colour and finish for fit testing
  • Plastic prototyping and production from samples to approved tooling
  • Non-food recycled material trials by recycled plastic manufacturers
  • Injection moulding provided by custom plastic products manufacturers
  • Tooling organised through toolmakers for injection moulding projects
  • In-process checks plus QR code labelling for batch traceability

Product design that fits your purpose

Plastic product design starts wherever you are, whether that is an idea, sample, sketch, photo, or existing component. Ben and Greg work alongside you to develop a CAD model ready for injection moulding, with close attention to fit, function, durability and the finish you need.

If changes could simplify tooling, reduce production costs, improve durability, or add practical features, those options are identified and discussed early. Tooling is organised through local or overseas toolmakers selected to suit the scale, timing and complexity of the project.

Each stage is reviewed and signed off together, so decisions stay shared and expectations stay clear. Factory visits can also be arranged in advance where required.

Custom Plastic Manufacturing page.

Prototyping and validation before production

Prototypes are produced so fit, function, finish and performance can be properly assessed before tooling is finalised. Samples are measured, tested and refined as needed, allowing adjustments to shape, materials, or performance before full production begins.

Production does not proceed until samples have been approved.

Once manufacturing is underway, regular quality checks help identify issues early and prevent them from affecting larger runs. Industry 4.0 systems are also being introduced to support machine monitoring, reduce downtime and improve traceability.

QR code tracking on packaging helps speed up reporting and issue resolution if required. For more information, visit the
Manufacturing Process page.

Production that scales with your needs

Once a product is approved, we can scale production to suit your needs, from short runs to ongoing supply. Our production capacity allows us to manufacture large volumes, while giving every order the same care and attention.

Food grade plastic manufacturing is supported by dedicated clean production environments where stricter controls are required.

Your tooling remains yours unless otherwise agreed. If a project requires existing tooling to be transferred, or machinery investment to support a larger opportunity, those options can be explored as part of the planning process.

Food Grade Plastic Manufacturing page.

Responsible material choices and waste reduction

Material decisions are considered early in the design process, including recycled content, recyclability and suitability for the intended application. Recycled or recyclable plastics may be appropriate for non-food applications where specifications allow.

Suitable offcuts and scrap materials can be reground and reused within production, helping reduce waste where product requirements permit. Packaging reuse may also be an option for repeat customers, reducing both waste and packaging costs.

If biomaterials or alternative sustainable material options are of interest, those conversations can begin during the planning stage.

Frequently Asked Questions for Plastic Product Design & Development

Recycled material can work well for non-food jobs when performance and finish stay within spec. Samples are made and tested before production decisions are locked in.

Jobs move from design review and sample prototyping through to tooling once approved. That order helps catch problems early before they become expensive to correct. More detail is available on our manufacturing process page.

A CAD file or drawing helps along with expected order quantity preferred plastics and any critical dimensions. Note if colour assembly finish or compliance matters for your product. Food applications are covered on the food grade plastic manufacturing page.

Regular in-process checks help maintain consistency during a run. Box labelling and QR codes support batch tracking so issues can be traced and resolved faster.

You keep ownership of your tool. Tool condition maintenance and any adjustments are discussed in advance and agreed before a run starts so you know what is changing and why. To discuss a project or tooling contact Whurl Plastics.
